50-60 kms I would suggest karnala which is close and also travel wise is not much of a hassle. You can hike the fort and even kids can do it. Western side I would suggest tungareshwar Eastern side I would suggest asangaon, vasind or shahpur good stays This is 60km one way from mumbai

It's actually very safe most of the time. Over the weekends or around public holidays when there's people from outside who come around to the Auroville area it gets less safe late at night. But even that is only on the main Auroville road. The inside roads are very safe but if you don't really know the place you may get quite lost.
